Modern diagnostic practices show that up to 80% of mechanical faults can be detected in advance through vibration analysis, significantly reducing the risk of unexpected shutdowns.

Vibration Analysis: The “Stethoscope” of Equipment Faults
During operation, an air compressor generates vibration with specific and stable patterns. Any abnormal change in these patterns often indicates hidden problems. Vibration can be described in three forms—displacement, velocity, and acceleration—each reflecting different fault characteristics.

For example, in a petrochemical company’s air compressor, monitoring revealed significant fluctuations and a gradual increase in vibration levels at secondary measuring points. Spectral analysis confirmed rotor unbalance as the root cause.

Gear tooth breakage produces periodic impacts at intervals corresponding to the high-speed shaft rotation frequency, which are clearly visible in acceleration spectra.

In a marine air compressor case, frequency-domain analysis revealed a prominent 1× r/min component accompanied by 2× r/min, leading to targeted and efficient maintenance recommendations.

The Critical Role of Signal Processing Techniques
In real industrial environments, vibration signals are often heavily contaminated by noise. Effectively extracting characteristic frequencies is therefore crucial. Advanced signal processing techniques such as wavelet transform can preserve fault features while achieving excellent noise reduction.
Studies indicate that, compared with forced denoising and fixed soft-threshold methods, default threshold denoising offers the best balance between noise suppression and feature preservation. This approach eliminates interference without losing critical fault information, making diagnostics more reliable.

Establishing an Early Warning Mechanism
Effective vibration analysis is not limited to post-failure diagnosis—it is far more valuable as a tool for early warning. By continuously monitoring vibration trends and setting appropriate alarm thresholds, predictive maintenance becomes possible.
In one compressor case, vibration levels at secondary measuring points showed a slow upward trend from January to August 2023, with two step-like fluctuations during this period. Trend analysis enabled accurate fault identification and provided a reliable basis for planned shutdown maintenance.
